Overhauled then installed my 2005 STi aluminum control arms today

They had plenty of grime on them, the forward bushings were noisy, and the ball joint boots were shot.



Knocked out the ball joints, pressed out the forward bushings and unbolted the rears



Gave the arms some wirebrushing and de-greasing to make them look nice again

Installed Powerflex forward bushings, Whiteline KCA359 Anti-Lift Kit, and new OEM ball joints with new hardware.





Front suspension is all good now, just need to do an alignment next time at the shop

- Put the '96 Brighton up on a lift @ the Ft. Myer hobby shop Saturday to try to determine which wheel bearing is making noise. I'm assuming it's left front, but there's no play in it; I've checked it on multiple occasions. Unfortunately, my attempt to confirm that on the lift failed.

- I also failed at installing "oh isht!" handles in the rear seat area, because the roof brackets I have aren't correct. I think they came out of a Forester; I grabbed them while I was pulling the "oh isht!" handles themselves, thinking they might be the same on the Impreza and Forester. Turns out they're not, and I could've easily confirmed that by looking the parts up online. Oh well.

Well, it only took 3-1/2 months after pulling the seat out to get it fixed. Reinstalled it a couple days ago.

I ended up using both the seat back cover and the seat bottom cover from the junkyard passenger seat to refurbish the existing driver seat. The seat back foam is molded onto the frame, so you can't just take the foam from a passenger seat back and use it on a driver seat. The seat bottom foam can be pulled out of the pan that forms the base of the seat, but my existing bottom foam was in good shape, so I didn't see any reason to change it out.

The seat back cover is pretty much symmetrical. The only difference from one side to the other is at the bottom corners, where there are 2 flaps that wrap under to cover the ends of the foam. On one side the flap is slit (to go over the hinge), and on the other it's not. A few seconds to cut a slit on the other side, and now you can use a passenger side seat back cover on a driver side seat back (or vice versa).



I had noticed before pulling the seat out to fix the torn seat cover that my previous foam repairs hadn't really done the job - I could definitely feel the metal frame through the foam in a couple spots on the seat back. While I had things apart to replace the cover, I added some more foam to better cover the frame. This time I used 3" thick foam, so 3x thicker than the 1" I used on my first attempt. I didn't take any pics of the process, but I put blocks along either side bolster, trimmed them a bit, then covered them with more denim.

The seat bottoms are not quite symmetrical - the back corner of the foam, where the seatbelt latch is mounted, cuts in a little bit to clear the latch. The bottom covers are also not symmetrical - the plastic clips that secure the cover underneath aren't the same. However, they're close enough that I was able to put the junkyard passenger side seat bottom cover onto my driver side seat foam and pan. All but 1 of the plastic clips fit fine. I did have to cut a small hole in the cover so one of the bolts that attaches the rails could go through.

I had thoroughly rinsed the covers from the junkyard seat out in the sink, then ran them through the wash. They're a bit wrinkly still, but I'm sure that'll work itself out with use.

Flushed the bad Motul RBF 600 brake fluid and Upgraded to
Motul 5.1
Super happy with it.
Feels like a 3series bmw braking!

My amazing Mechanic told me that the RBF 600 brakes down, eats away the linings.

I didn't do anything on the actual car, but I hit up the Mt. Airy Crazy Rays yesterday and grabbed the correct roof brackets from an Impreza sedan. At least, according to parts.subaru.com they're the correct brackets. I'm a bit worried by the fact they're stamped "4DR LH" and "4DR RH", but the Subaru parts site shows coupe and sedan use the same parts.

I also snagged 2 sets of EJ25D cam sprockets, and the charcoal canister mounting bracket (back by the rear bumper) for the Impreza, since mine is mounted with zip-ties. And grabbed both front knuckles/hubs off a Legacy so I can rebuild those and install them on the Impreza to finally rid it of a bad wheel bearing.

There are 2 at the Mt. Airy yard. I only looked at 1 of them yesterday; engine was completely untouched (until I took the inlet fitting off the power steering pump).

Again, didn't actually work on the car, but spent a few hours at the Ft. Belvoir hobby shop tearing down the two junkyard front knuckles I picked up a couple Sundays back. The press at the hobby shop is not in the best of shape, and it's been years since the last time I've done this, so I'm sure it was taking me longer than it should have.

I got the driver side one reassembled with a new hub and bearing (parts from rockauto.com). Passenger side is disassembled, but I ran out of time to get it back together. Had to use an acetylene torch to heat it up to get the old outer race out - I've done wheel bearings on my Legacy probably a half dozen or so times and I've never seen an outer race that was stuck like this one was. Hopefully it'll go back together OK.

On Saturday I headed back to the Ft. Belvoir hobby shop to continue the new wheel bearing / junkyard knuckle work. I pressed the passenger side bearing and hub into the junkyard knuckle with no real issues. One slight concern was that the outer seal didn't fit as tightly into the knuckle as I would like. Instead of having to tap it into place with a rubber mallet or whatever, I was able to push it in with my fingers, and I was able to pull it back out again. So I'm worried it may fall out. We'll see.

With that done, I moved on to actually swapping them out on the car. I installed new ball joints a couple years ago, and I think the fact I did that made this weekend's work go pretty easily - both ball joints came right out of the knuckle without having to fight with them at all.



Of course, the fact that the ball joints cooperated so nicely meant that other things had to go wrong to make up for it.
- I knocked a stick-on wheel weight off the inside of the driver side wheel, so I had to pull the wheel off and stick that back on last night.
- The lower end link bolt on the passenger side end link is apparently welded/rusted solid with the bushing sleeve. The nut and last 1/2" or so of the bolt snapped off when I tried to break the nut loose. I figured that was no problem, I'd just replace the bolt later. Except that, even without the nut on there, the bolt wouldn't come out of the sleeve. Pounded on it with a punch and 3# hammer, nothing, wouldn't budge. I ended up removing the upper end link bolt to allow the control arm to droop fully, and will have to reattack the lower bolt later (which will almost certainly destroy the bushing, so I'll need to hit up Kartboy for replacements).
- The metal ring that seals the top of the outer tie rod's ball joint slipped off, so now there's nothing to keep the grease from leaking out. (Well, other than that the grease boot is smooshed up against the bottom of the steering arm on the knuckle.)

The answer is "about a year and a half". Had the stereo shut off and come back on a couple times this morning. Came home to grab something, went right back out to the car, turned the key and ... nothing. Dammit!! Of course, I was just trying to run an errand real quick before heading out of town on travel - Murphy's Law. I grabbed a screwdriver, pulled the lower steering column cover off and found the ignition switch was loose again. I re-Loctite'd the screw and put it back in there nice and tight, but still had a couple of stereo on/off cycles when I went out to run the errand. Time to buy a new ignition switch, methinks - the one in the car now is (I believe) the one I scavenged from my Legacy with 230k+ miles on it.

I say "I believe" because it's possible this is actually a new switch already (well, new as of 18 months ago). When I took the ignition switch out of the Legacy and installed it in the Impreza, I then ordered a new switch to go into the Legacy. But I'm wondering if I actually installed it into the Impreza. I didn't make a note of it here, nor did I note it in my maintenance log, but the switch that's still sitting on the floor of the Legacy doesn't look brand new, which makes me think I installed it in the Impreza.

If that's the case, then I have to wonder why it's already failed/failing after only 18 months and 20-25k miles. If it's actually the Legacy's switch that's still installed, then it's not as concerning, seeing as that would be ~250k miles worth of use on it.

I think my "failing ignition switch" was actually bad contact at the negative battery terminal. I'm probably just going to replace the negative battery cable (to get a better terminal clamp on there), but I need to find where I put my bits of fat battery cable in my mess of a garage.

Impreza WRX STi Almost ready for RX

Broke out the zip ties and gorilla tape to patch up the fender liner that got torn out at the end of last season, so the STI is almost ready to get dirty on Sunday, March 22 at Summit Point. (@wdcrrallycross)

Sanded and touched up a few spots of rust and paint chips too, so it will look pretty under all the mud or dust.

Just need to decide if I get a new GoPro to record my slowness ...

- Visited the hobby shop late last week to track down what I thought was a driveline vibration. Didn't find anything wrong with the driveshaft (I thought maybe I had a sticking U-joint), but as I drove to my next stop I could smell hot brake pads. That made me realize I had smelled hot brake pads a day or two before and just assumed it was someone ahead of me. Got to my destination and could feel the heat radiating from the driver's front. Hmmm...

- Figured I had a stuck caliper slide pin, so I bought a replacement set. Went back to the hobby shop and found that in fact the slide pins were fine, but the pistons in the driver side caliper were stuck. Doh! Drove home from the hobby shop, checked rotor temps with my infrared pyrometer - 115F passenger front, 350F driver front. Yup, driver's front is dragging a wee bit! Ordered a replacement caliper from Rock Auto.

- Today I installed the new caliper on the driver side. It's a Cardone, and came with some sort of "weather proof" coating. Looks like the caliper itself is either powder coated or heavily painted. The bracket doesn't have the same coating, but doesn't appear to be bare metal (as the replacement passenger side bracket was a couple months ago). Time will tell how the finish holds up, but it looks nice enough I'm tempted to get one for the other side, too. I did touch up that chip, and also scuffed off some green lettering that was right on the front of the caliper (some sort of remanufacturing code).



Here's the passenger side bracket, which got rusty almost immediately after install:


- Fixed the passenger side front endlink. Doused the bolt/bushing sleeve with acetone/ATF mix and let that sit for a while, then managed to pound the bolt free from the sleeve. Lubed all the bushings in both endlinks with some fresh lube from Kartboy.

- Swapped back to the summer wheels & tires. Hopefully Mother Nature won't punish me for it.

Replaced both battery terminals on the beater Impreza. A month or so I was having some electrical issues, which I initially thought was due to a failing ignition switch (again), but turned out to be some intermittent bad contact at the battery. I "fixed" that temporarily with some screws into the gap in the terminals, but wanted to fix it for real.



I had to crimp a new lug onto the negative cable, since the factory cable is crimped directly to the terminal. I happened to have a ~15" 8ga cable with lugs on each end, so I used that for the short ground from the negative post to the radiator support right in front of the battery. Positive was easier, just transferred the cables over to the new terminal.

Unhappy Fog light repair

Replaced the Hella fog light housing that a neighborhood kid broke when he accidentally rode his bike into the front of the STI light bar

and then I broke it when I tried to tweak its alignment one more time

Broke out the plastic welder and sort of fixed it, good enough for now, until RallyCross starts up again, when I'm sure it will fall off with other random plastic bits.

Installed a used Cusco STB on the '96 Brighton beater. Got the STB from a guy on FB. A little quarantine gift for myself.



The car is completely transformed!

Today I installed a carbon fiber driveshaft from The Driveshaft Shop, a Cusco differential carrier, and Whiteline "Front gearbox positive shift bushing kit." Basically poly bushings for the trans support member, but they weren't very photogenic.

I like the stuff a lot, it makes the car feel more stiff and connected, with less drive train jitter and power loss.

- Replaced the frame rail muffler hanger bracket on the Impreza the other day. I had noticed a squeaky-squeaky noise for a while coming from the rear of the car, and originally thought it was something in the suspension. When I poked me head under the driver side rear and started trying to shake things around, I noticed the squeaking was happening when the muffler shook. Sure enough, the bracket that mounts to the frame rail had partially failed.





No more squeaking!

- Installed a Kartboy short shifter on the Impreza. I thought I remembered the previous owner telling me it already had a shifter on it, but I should've known it didn't, since I've had the center console apart a few times, so I've seen the shifter. Anyway, I could feel significant side-to-side slop, and when I pulled the boot off to check things out I found the pivot bushings were shot. I ordered the KB shifter and some pivot bushings from TiC. (I verified that the previous owner had installed poly bushings at both ends of the shifter linkage under the car, so I didn't need to do those.)

Out with the old!

With the Cusco STB, the new muffler mounting bracket, and this shifter, it's like a whole new car!

- Meanwhile, I've been mostly ignoring the Legacy in the garage. But I did make some progress - I've got both big firewall grommets installed, and the merged harness is hooked up to the engine:




I bought some new firewall grommets to replace a couple over on the driver side that will be used for the transmission harness, wideband O2 sensor wiring, wiring from the DEFI gauge sending units, and power to the stereo amp - one 1" hole, one 1.5" hole. The existing grommets could be re-used, but they're pretty dried out, so I figured I might as well have new ones.
